A global mining equipment OEM was manufacturing their machinery balancer component from welded steel sub-assemblies. Every balancer required cutting, welding, grinding, and inspection — four operations, four quality checks, four points of failure. Amsol redesigned it as a single integrated casting. The Situation
A global OEM manufacturing mining machinery was producing a critical Balancer component using welded steel construction. While functional, this approach created compounding problems at every level of their manufacturing operation — from the shop floor to the field.
The welded assembly required cutting, welding, grinding, and multi-stage inspection on every part. Manual welding introduced dimensional variation. Weld joints created stress concentration points under the dynamic loads of mining environments. Every failed weld in the field meant a machine out of service, a maintenance call, and warranty exposure. The OEM needed a solution — not a workaround.
THE CHALLENGE
Welded construction: 4 fabrication operations per part, weld joint stress concentrations, inconsistent dimensional quality, high labour cost, limited scalability.
THE SOLUTION
Amsol proposed converting the welded assembly to a single integrated casting in alloy steel. Complete redesign of geometry for castability. No-bake sand casting with CNC finish machining.
THE RESULT
Monolithic casting eliminated all weld joints. Continuous grain structure improved fatigue resistance. Single-operation casting replaced four fabrication steps. Consistent dimensional quality every batch.
